How We Repurposed Non-functioning Trays into AMR Ready Totes

Warehouse storage crate designed for streamlined logistics and organization.

At Rollerplast, our clients are our partners, and it’s always our goal to help improve efficiency and bottom lines by creating innovative solutions to unique problems. This also means sticking by our clients to troubleshoot challenges.

Every business owner knows that sometimes things don’t go according to plan. You take all the measurements, you consider every angle, but when design becomes reality, sometimes a system doesn’t work out the way you thought it would. That’s when a good business owner knows how to pivot—and a good partner helps you do it.

We recently had an opportunity to help a client through a situation just like this by creating a sustainable, cost-effective solution to replace 27,000 trays that were simply not performing. Read on to see how we did it.

Custom industrial crate for warehouse automation and logistics efficiency.

As is the case with many companies in the warehousing and  distribution industries, our client recently  upgraded their system to be more automated. As is recommended, they also invested in new totes and trays that would be compliant with their new Dematic ASMR system. We manufactured and delivered 40,000 totes and 27,000 trays. The totes worked perfectly. However, the trays were running into some performance issues. Even the best laid plans and well-designed systems can sometimes go awry, and we had to come up with a solution.

Sharing our passion for sustainability, our client inquired if we would be able to recycle the 27,ooo trays and use the material to manufacture more totes. The answer? A resounding yes!

Our team was able to source and coordinate with a local recycler to turn the 27,000 trays into plastic pellets. We then took this recycled material and manufactured 12,000 new totes for our client.

While we could have easily made new totes for the client, repurposing the trays is better aligned with who we are at Rollerplast. This solution resulted in:

  • Zero waste from the failed trays
  • Lower production costs through material reuse
  • Stronger performance in the automation system
  • Sustained trust with a long-term client

When we take on new clients, we look to work with businesses that are seeking a partner. Working with this client to create and execute a sustainable solution exemplifies everything Rollerplast stands for:

  • We partner for the long haul, listening, collaborating, and delivering solutions that enhance our clients’ business
  • We think beyond the mold, seeing every problem as a chance to rethink what’s possible
  • We design with purpose, incorporating sustainability into our process

At Rollerplast, we know that small changes can have a big impact. If you’re ready to update your warehouse or distribution center, we’d love to help you find an innovative, sustainable way to bring your business to the next level.
